Critical detail most chain installers miss: ECM variable-speed motors have a control module separate from the motor itself. Failure #1: Bearing Wear (the attic-installation failure)

Indoor blower motors in attic-installed air handlers operate in 130 degree-plus summer ambient. The motor's sealed bearings degrade roughly 40-50% faster in attic ambient vs closet ambient. Symptoms progress predictably: faint hum gets louder over weeks, then grinding or squealing at startup, then motor runs hot to the touch, then total bearing seizure.

Once bearings seize, the motor stops, indoor airflow stops, and the indoor evaporator coil can freeze over within 15-30 minutes because the outdoor unit is still pulling refrigerant through with no airflow to absorb heat. Repair: motor replacement, $385-$785 PSC or $1,200-$1,800 full ECM assembly. About 60-90 minutes on site.

Failure #2: Capacitor or ECM Module Failure (the heat-stress failure)

PSC motors need a run capacitor for normal operation; when the capacitor fails, the motor hums but does not start, which is the same symptom as bearing seizure but a different fix. ECM motors do not use a traditional capacitor. They use an electronics module that converts AC line voltage to DC and modulates motor speed.

ECM modules fail far more often than ECM motors do (roughly a 4:1 ratio). The critical diagnostic: separate the module from the motor and test them independently. Module-only failure: $385-$685 fix. Motor-and-module failure: $1,200-$1,800 fix. Chain installers often quote the full assembly without testing, which saves them time and costs you $1,000 or more.

Failure #3: Pet Hair, Dust, and Blower Wheel Imbalance (the slow-build failure)

Pet hair, dust, and pollen pulled through the return air system accumulates on the squirrel-cage blower wheel. Buildup unbalances the wheel, which causes vibration that destroys bearings, and reduces airflow which makes the motor run hotter.

Symptoms: gradually reduced airflow at vents, vibration sound from the air handler, and motor running hot. Fix: wheel cleaning ($85-$145) or wheel replacement ($185-$285), much cheaper than the motor replacement that buildup-vibration would have caused in another year or two. We see this most often in pet-heavy households.

Fouling Pattern #2: Hard-Water Mineral Deposits (the Hill Country failure)

Sprinkler systems spraying directly on the outdoor condenser deposit mineral-rich water on the aluminum coil fins. As the water evaporates in the SA heat, minerals crystallize on the fins, particularly calcium carbonate and magnesium scale. Over years, this builds up as a hard white deposit that vacuum cleaning cannot remove. Acid-rinse cleaning is required (for copper-fin coils) or specialized non-acid mineral-removal chemistry (for aluminum microchannel coils). Most common in Boerne, Fair Oaks Ranch, Bulverde, Canyon Lake, and Spring Branch. Cost: $245-$400 for mineral-removal cleaning.

Fouling Pattern #3: Pollen and Mold Spore Coating (the SA allergy season failure)

SA's four allergy seasons (cedar December through February, oak March through May, ragweed August through October, mold post-monsoon) coat outdoor condenser coils with pollen and spore residue. The oak season is the worst, with the visible oak fuzz coating that covers cars in March-April also covering outdoor AC units. Pollen reduces airflow through the coil and creates a perfect substrate for mold growth when combined with sprinkler water or rain. Annual cleaning before the start of peak summer cooling prevents the pollen layer from becoming a permanent issue.
